Ink splashing and misting in water-based flexo printing usually come from ink that is too thin, too much ink in the anilox, excess doctor-blade or roller speed, or foaming in the circulation. Fix them in that order: get viscosity right, match the anilox, set doctor-blade pressure, control speed, and de-foam the ink. Do these consistently and you get cleaner solids, less waste and a tidier machine. The figures below are general flexo good practice — confirm exact values against your ink and board.
1. Control ink viscosity
Ink that is too thin flies off the anilox and plate as mist. Measure viscosity with a flow cup (a Zahn-type cup, commonly in the region of 25–40 seconds for water-based flexo, depending on ink and job) and keep it consistent through the run rather than topping up with water. Stable viscosity is the single biggest lever against splashing.
2. Match the anilox roller
An anilox with too much cell volume (too coarse for the job) lays down excess ink that then throws off. Select a cell count appropriate to the coverage — finer for lighter coverage, coarser for heavy solids — and keep the anilox clean so it meters the intended volume.
3. Set doctor-blade pressure correctly
The doctor blade wipes excess ink from the anilox surface. Too little pressure leaves a heavy film that mists; too much wears the roller. Set it to just clean the surface, and check blade condition regularly.
4. Manage speed and impression
Higher line speed and heavier plate-to-board impression both increase the energy that flings ink. Run at the speed your ink and drying can support, and use the lightest impression that gives full coverage — over-impression is a common, avoidable cause of splashing and crush.
5. De-foam and control circulation
Foam and over-pressured ink pumping introduce air that spatters. Use an appropriate anti-foaming additive, and keep pump pressure and ink levels steady so the chamber isn't over-fed.
The payoff
Getting these five right reduces ink waste and clean-down time and gives cleaner solid areas. Many plants report noticeably less mist and rework once viscosity is controlled and the anilox is matched — the exact improvement depends on your ink, board and speed, so track it on your own line.
